I had the classic symptoms of blower motor resistor failure, Setting 1 & 2
stopped then only 5 would work. I have replaced the resistor twice, (pain
in the Butt), once with a part ordered on-line and once with a part from a
salvage yard, and it still won't work, any suggestions? The original was
definately burnt. The two replacements I have used looked good. I have
checked all fuses, in the car and under the hood. I haven't though tried
replacing the large box shapped "Fuse" in the relay box under the hood.

There's your problem - the new one from the dealer is obviously a much
better than the one that was originally installed in the Malibu. Its a
modified version. DO NOT BUY USED ELECTRICAL PARTS!!!!!

You need to get a new one, not used. The new resistor should be about 1
inch longer then the old design. The old designs are horrible and burn
out often. If you are getting these resistors used this is most likely
your problem. New blower resistor cost about 20-25 $ from a chevy dealer.
If you get a new one and it still has not fixed the problem I would look
at the fan control knob assembly. Don't waste your money buying a new one
(control assembly) just rebuild it. If you look around on these forums
you should find a link to detailed instructions on how to do this. It is
pretty easy to do. If I find the link I will post it. I know for sure
that it is on www.chevytalk.org forums.

It may be just semantics, but a better verb would be "clean", as in clean
the electric contacts. Doing so it'd also prevent the A/C going on/off
intermittently. If you haven't had the latter problem, you certainly will.

Thanks for the responses. It turned out that the resistor I got was ok,
but the dealership told me that some connections in my relay box had
"melted". Did not get question him any further, I was just happy to have
it fixed and done with. Thanks again.
