actually .. if he could do away with the transfer case he may save
minimal (note: minimal) amounts of gas ....
Other than that the only realisitc options are:
- Install manual hubs, which will yield a measurable effect
- sell the vehicle, get an Echo
Everything else will just lower the value of the vehicle more then the
saves gas

Thanks for the reply. Let me ask you this:
Do I have to replace the trany to remove the transfer case, or can I
just unbolt it and "plug" the hole?
What if I completely removed the wheel locks and made the front wheels
freespinning. Would that help with MPG?

To be honest I dont know for sure if you need a new transmission but
most likely you will. and to make this very clear: Even if you can do
that with reasonable effort it would be a BAD idea to convert to 2 WD.
You would just have lost more value on the truck as you ever save in
gas.
For the record: Every transmission/differential will lose about 1-10 HP
which turns into heat. So does your transfer case.
For your front wheels: Up to 94 you could just remove your hubs and
install Toyota/Aisin manual hubs from an older non ADD Toy. This would
then stop the left halfshaft from spinning. Against common belief
however on an ADD truck the fron Diff is NOT spinning. Its just the
halfshaft which sits in a needle bearing in the carrier and only your
spider gears spin.
I dont know where you can get manual hubs for your truck but look for
that and after installing and unlocking them you will save a little
gas.
If you must save more gas, you need to get a smaller vehicle ...
